Physical-Layer Safety Interlocks and Edge-AI Anomaly Containment in High-Inertia Industrial Machinery: A Deterministic Fail-Safe Architecture for Commercial Laundry Systems and Rotating Plant Equipment
Abstract
Abstract:Background: High-inertia rotating machinery in commercial laundry plants and industrial processing—notably commercial washer-extractors operating at 800–1,000 RPM—harbors massive rotational kinetic energy (exceeding 150 kJ). Catastrophic occupational injuries persist globally due to sensor fatigue, procedural omissions, and unauthorized operator bypasses of safety switches during operational jams.Engineering Architecture: (1) Kinetic Dynamics & Reaction Latency: We demonstrate that human perception-reaction latency (~350 ms) allows a drum to rotate >4.5 full revolutions before voluntary limb withdrawal can occur, rendering human vigilance structurally incapable of preventing entrapment. (2) Deterministic Hardware Interlocks: Compliant with ISO 13849-1 (Cat 4 / PL e) and SIL 3, dual-channel positive-break contactors mechanically decouple motor power rails independently of software/PLC state, engaging fail-safe spring-clamped mechanical brakes within <1.5 s. (3) Edge-AI Multi-Modal Sensing: Ultra-low-latency vision modules combine thermal-infrared arrays (discriminating human skin from hot laundry) with motor torque/vibration anomaly tracking (tripping within <5 ms upon mechanical impedance). (4) Anti-Override Protocol: Dynamic coded pulse trains eliminate static jumper-wire or magnet bypasses. Conclusion: Establishing physical-layer boundaries superior to software state logic and procedural compliance ensures the inviolable protection of worker physical integrity.
